The most annoying thing about owning an older BMW such as E34 is rust. You might think that your car is rust free but the truth is, it has rust.

Removal

  • Do not use rust convertor as a easy way out
  • Clean the area, use sand blaster (metal is good) mounted on a drill and have a go at the area untill bare metal is exposed
  • Clean the area again, apply rust stripper and let it soak for 15 minutes. Use wire brush and more rust stripper and slightly scrape

the affected area to speed up break up process. Wait another 15 minutes and clean the area:

  • Repeat the process until metal is no longer rusty.
  • If rust ate through metal, apply bondo (read instructions)
  • Sand down with 160-300 grid sand paper then follow with 600-800 grid to smoothed in out.
  • Apply primer (if area is out of eye sight, cake on rust convertor instead)
  • Sand with 1000 grit to smooth-en it out (800 for rust convertor)
  • Apply another coat of primer followed by paint and clear coat. If area is out of eye sight, put on undercoating in layers)

Bondo Tips

To repair large holes, you will have to apply two-three bondo coats on top of each other until hole is closed, reinforce it again from the inside. You can get away with not using a small metal sheet in between the bondo if area is not prone to a lot of stress.
